A company called "Best Fabrication" in Bartow, FL. They specialize in making fuel tanks for boat manufactures. I took them my old tank and they recreated it out of aluminum including the 2 vertical baffles. They did not drill any holes in it or install a fuel pickup because I was installing an all-in-one fuel pump/vent/return system from Aeromotive. I'm sure they could install pickup, vents, etc. if you desired. I believe the price was less than $400 including the design work. I fought rust issues with my old tank and obviously did not want to introduce any of those issues into the fuel injection system. They have CNC and water jet machines and did an excellent job.

I don't know about aluminum, but I'm pretty confident that a stainless weld done right will be just fine. In my initial stainless work for my tank, I did a bend test on the 16ga material I was working with in a vise to see the results; and there is no issue. I agree with the others, the gas tank in a wreck won't be your problem--a hit that could take out the tank is probably going to take out whoever is in the car.

I would love to have a larger tank in my SR20 swap. My car is flex fuel capable so extra fuel would be nice with E85.

I just ordered a 2+1/2 gallon auxiliary fuel cell to mount in my trunk. It’s about 8x8x10, so it won’t take up much room. I didn’t necessarily Need more range, but the fuel pickup in my tank was clogged up rock solid and nothing would clear it. I ended up cutting off the bottom inch and putting a rubber hose on it to reach the bottom. I don’t 100% trust that the hose may not eventually slip off leaving me with several unavailable gallons of fuel in the tank. Thus the auxiliary tank. Another benefit though, when traveling away from home is not having to seek out non ethanol premium so often.

I think you'll want a stainless steel one like mine; I don't think aluminum handles the alcohol as well over time as SS. The one I have is about 13 gallons IIRC.

a co-worker of mine that was teaching me flight lessons had to watch a man and his son burn to death from a gas leak at a small air show after they crashed but not that bad ,but that a bit different

So an update from Michael Warshaw from Moparpro.com is the new fuel tanks are being made and will be ready for sale in 3-4 months. Email confirmation today... No other details given at this time..

That was the debate going back a few months ago on the Roadster Facebook page. That is where Moparpro asked the community about their thoughts about going into production. I believe it will be the late Tank (not 100% certain) but I think their will be a work around for earlier Roadsters, knock on wood. BTW what is the difference, return line nipple or some such??

The difference in the late vs early tanks is the sending unit hole and the return line. The early tanks had a bolt in sender, while later had a lock ring sender. The 68 and later had a return line, but that can just be capped.

Well that sucks, is there the $22 VW fuel sender equivent for the later ring mount tanks like there is for the early tank? Hopefully this is not a a one step forward two steps back situation for 66/67 owners.

I would have gone with the bolt in sender for just this reason.
